Iron Man held his own vs Thanos pretty well even if Grimace did have use the Stones. Dr Strange definitely defeats Thanos without the stones

RDJ was surprised that they were going to kill Tony, he apparently had "mixed emotions" about it according to the Russos. He also was hesitant to re-shoot Tony's death and got emotional about it.

It's obvious he was expecting Tony to get a happy ending and a retirement and have the possibility of coming back as a cameo but this probably hit him hard. Evans was the one who would have been fine with whatever they did with his character. He even said Steve's last lines were corny but he was cool with it.

Tony+Strange were keeping Thanos at bay when he had the stones. Get the gauntlet off, return to Earth, join the other forces? Thanos goes down easy, no stones required.

Pfffft both Captain Marvel and Black Panther made a billion dollars each, the MCU is really succesful, if anything Disney probably thinks they don't need RDJ anymore and him being gone will slightly ease their fat wallets. Besides Tony getting killed came as a surprise to RDJ.

the decision was spur of the moment, in the heat of the battle with Tony a few steps from Thanos. giving it to Carol or whoever wasn't an option at that point.

it's hard to believe but they were going to lose on Titan regardless of whatever Quill did. Thanos could have one-shotted them all with the Reality Stone at any point, he was dicking around during the fight Strange did not want him to get serious and start shitting on them all (like Thanos without stones vs Cap+Tony+Thor in Endgame). he did not want Tony to die and made sure the casualties they did suffer was via the snap and not other means.
